The product mark was pointing out would work, you might have to trim down the end that starts at the door hinge though. As far as using spray foam, that stuff WILL hold moisture for a long time, it might create some rust issues and if you ever wanted to remove it......nightmare in that small of a space, it could create noise transfer problems to the cabin from the road by linking the fender to the cabin over a large area (that's just speculation on my part). I'd go with the boxes that mark pointed out, mount them the same as steel (pop rivet) then somehow undercoat the entire thing with rubberized undercoating to seal out moisture and dust from the road (the rubber/steel fender bulkhead that's there doesn't create a perfect weathertight enclosure), I'm probably gonna' do the same thing when I get to that point so I'd like to see how you eventually solve this problem, some Pics would be good if you can get them
edit; I'd also do a dry run with the speaker boxes before you do any cutting on the car or boxes just to make sure that they will fit in the space, I've never used them, so the depth of the box is an unknown to me and they might be too deep for the space. Another way to mount them would be from the inside of the car, hold the box up to the spot where you want them, trace it out, shrink that dimension so your hole will be just large enough to insert the box yet still provide a mounting surface for the flange of the boxes, caulk the flange of the speaker box and install. You still might want to pop rivet them in place or you could use self tappers.

OK .... that space is a logistical nightmare to try and seal ... you almost have to consider sealing off a smaller area just for the speaker .... still would be plenty of room for the speaker but definitely a smaller space than I had thought... metal ..plastic...or fiberglass seem to be the 3 choices ...as my metal fabrication skills are not up to the task and plastic type of box might be feasible I think fiberglass would seal better and be more user friendly .... perhaps adhesive spray and creative cloth placement with hoping the adhesive spray would hold the cloth in place tight enough to resin it up and let dry then build up with more layers of resin and cloth .... essentially just boxing it off ... thoughts??? I also thought maybe taping cardboard template how I want the box covering it with wax paper ..laying the cloth over that and resin away ... then pull the cardboard out the speaker hole from inside ...... sounds like a lot of work to achieve my original vision ...... would the resin and cloth even stick to the surrounding surfaces ... do all that work and a few bumps and it breaks loose... would I have to get the mating are clean to bare metal??? use bondo resin ?? did I mention that sounds like a lot of work ....??

What are you referring to as A/C insulation? As corny as it may seem, My uncle used old coffee cans for speaker boxes on his. Worked pretty damn well. But acoustically, They probably suck. Go with the plastic molded ones.

we use the mastic to seal the boxes. It comes in a roll about 2" wide

Got some from when I put a new plenum on my furnace, thanks. I'll source the boxes and I'm good to go. I think cutting for the 6x9, mounting the boxes from the inside and using the mastic as a weatherproof gasket is the way to go, Do you spray the back of the boxes with anything to act as a sound deadener and to direct the sound back towards the cab ? or just install as is? Also could you provide a link for the 6x9 boxes as my google-foo has failed me.

Another option is to eliminate the holes altogether; and seal them up tight; and move the speakers to a rear shelf. This helped make my Fiat more quiet (and waterproof). A additional benefit is that you can install bigger and more powerful speakers and the sound is right behind you.
Plate riveted in. Silicon sealed between plate and body.
Plate sealed with Peel n' Seal in wheel well and inside car. Test with water hose for leaks.
Speakers and remote control head unit now in rear shelf.
However, with the roof down, and cruising along at 70mph, with wind blowing around everywhere, the stereo has to be cranked up so high that it is annoying. So, I only use the music around town.

when we do a rear package shelf install, we use 4 speakers; two up front in the round holes and two in the rear seat back. This way the sound surrounds you

ok got a little time today while kids were napping .... first off I can tell you that the closer a 6x9 speaker gets to that whole area its size increases exponentially ...problems include direction that the hole can be cut starts putting the perimeter of the speaker mounting locations up against parts that are no longer practical... try to add the 1 1/2 inch spacer trim rings the 6x9 dimensions are now more like 8x11 .... there is also a ridge of metal that hinders things that could be cut down but it also holds the welds for lower panels as far as I can tell and would need to be patched and welded ... the 6x9 baffles I thought would have more of a taper to them ... they do not.. and even with the trim rings they would go into the wheel well a good three inches and would need pretty close to a 6x9 hole ..... the only positive for the day was that the 6x9 speaker using the trim rings the speaker would only need the size hole that is already there to be mounted ... maybe do a little wollering on the hole and a suitable position may be found to mount it all up nice and tight and looking good from the inside ... this would be great as it would simplify the install and maybe even save the map pocket panel ..however we would be back to the original problem of sealing off the back of the speaker from the outside elements .... then the kids woke up and that is all .... did not really get enough time to do an accurate assessment ...just enough to realize it is going to be a chore ....
proper size speakers and marks way with the baffles would be the way to go for those looking for sound in the future down by your feet .... with that being said I will continue my 6x9 process and keep all who are interested in the loop ... Matt
